某电动汽车机舱上层安装支架优化设计

某电动汽车机舱上层安装支架开发前期采用方管拼焊形式,可以减少横梁的模具开发成本,但是焊接工艺性差,导致焊缝位置容易出现开裂的失效模式.对此,需要在横梁位置增加车架连接板,但相关零件数量多且重量也比较大,不符合汽车轻量化设计的趋势.为了获得一个性能优秀而成本低的机舱上层安装支架,提出对该机舱上层安装支架进行优化设计.首先,采用常规的钣金冲压成型工艺,对前横梁和后横梁进行对称设计,共用中间连接梁的零件,减少零件和模具开发数量;其次,取消车架安装板,将其集成到前、后横梁的左右两端,通过螺栓避让及应力过渡区设计,实现减重并且提高其抗疲劳的强度.机舱上层安装支架用于安装动力控制单元(PCU)水泵、电机控制器、电动空调压缩机、高压分线盒等部件,通常采用圆孔和长孔配合安装,这就需要对原来的方管采用成本较高的激光割孔,而且方管结构下需要布置较长的焊接螺栓,其型腔中空结构也会导致扭力衰减,这些问题都需要在量产前解决.优化后的机舱上层安装支架采用钣金冲压成型件,在满足强度要求的前提下,达到了降本减重的目的,此机舱上层安装支架的优化设计对同类产品也可起到借鉴作用.
Optimization Design of Upper Mounting Bracket in Engine Compartment of Certain Electric Vehicle
The use of square tube welding in the early stage of the development of the upper mounting bracket in the engine compartment of certain electric vehicle,which reduces the cost of mold development for the crossbeam.However,the welding process is poor,resulting in the weld position is prone to cracking failure mode.In this regard,the crossbeam needs to be welded with a frame connecting plate,but a large number of related parts and is relatively heavy,which does not conform to the trend of lightweight design in automobiles.In order to obtain a high-performance and low-cost upper cabin installation bracket,it is proposed to optimize the design of the upper cabin installation bracket.Firstly,conventional sheet metal stamping process is used to symmetrically design the front and rear crossbeams,and the middle connecting beam parts are shared to reduce the number of parts and mold development.Secondly,the frame connection plate is removed and integrated into both ends of the front and rear crossbeams.Through bolt avoidance and stress transition zone design,weight reduction and fatigue resistance strength are achieved;The upper bracket of the cabin is used to install components such as power control unit(PCU)water pumps,motor controllers,electric air conditioning compressors,and high-voltage distribution boxes.It is usually installed with a combination of round and long holes,which requires the original square tube structure uses high-cost laser cutting holes.In addition,the square tube structure required longer welding bolts to be arranged,and the hollow cavity would also have torque attenuation problems,which need to be solved before mass production.The optimized upper mounting bracket of the cabin adopts sheet metal stamping forming parts,which achieves the goal of cost reduction and weight reduction while meeting the strength requirements.This upper mounting bracket in the engine compartment optimize design can also serve as a reference for similar products.
